Complete Overlanding Vehicle Setup Guide: Suspension, Tires & Recovery Gear

Your stock SUV can handle a forest road. It cannot handle three days in the Mojave with a 200-pound roof load, a river crossing, and a recovery situation at mile 80 of a two-track. Factory spec and field-capable are not the same thing, and the difference between them is what this breakdown covers.

I’ve been building and testing overland rigs for over a decade. I’ve run a modified 4Runner through the Rubicon, a lifted Tacoma across the Alvord Desert, and a Defender build through the Chihuahuan. Every dollar I’ve spent — and wasted — on those rigs informs what follows. Suspension, tires, recovery systems, and skid plates across three budget tiers: $5k, $15k, and $30k+.

Start Here: Know Your Terrain Before You Buy Anything

The single most expensive mistake in overlanding is buying gear for terrain you don’t run. A guy in the Pacific Northwest who never leaves forest roads doesn’t need the same rig as someone running the Arizona Strip or the Dalton Highway. Terrain dictates everything — lift height, tire compound, winch capacity, skid plate coverage.

Terrain breaks into three categories. Mild: maintained dirt roads, forest service tracks, light mud. Moderate: rocky two-tracks, creek crossings, loose shale, sand. Technical: boulder fields, deep mud, shelf roads, remote routes with no cell service and no traffic for days. Know which category covers 80% of your driving. Build for that. Then add one tier of capability as a buffer.

Suspension: The Foundation of Every Build

Suspension isn’t glamorous. It doesn’t photograph well. But it’s the most important upgrade you’ll make, and cutting corners here costs you twice — once when you buy cheap, once when you replace it.

What Stock Suspension Actually Gets Wrong

Factory suspension is tuned for pavement comfort, not articulation or load-bearing off-road. Most stock setups have 2-4 inches of usable wheel travel before they bind. Add a rooftop tent and a full water load — 300-400 pounds of additional sprung and unsprung weight — and your factory springs are already sagging. Handling degrades. Geometry goes off. Tires wear unevenly.

A proper overland suspension upgrade does three things: increases wheel travel, corrects geometry for added weight, and improves damping across variable terrain. You don’t need a race-spec setup. You need something that tracks straight under load and absorbs impact without bottoming out.

Lift Height: How Much Do You Actually Need?

Two to three inches handles 90% of overland use cases. It clears 33-inch tires on most platforms, improves approach and departure angles meaningfully, and doesn’t require steering geometry corrections on most trucks and SUVs. Go to 4 inches and you’re into extended upper control arm (UCA) territory on IFS vehicles — necessary on some builds, but it adds cost and complexity.

I run a 2.5-inch lift on my daily-driven 4Runner and a 3-inch setup on my dedicated trail rig. The 2.5 handles everything from the Owyhee Canyonlands to the Coconino without drama.

Suspension Brands Worth Your Money

Old Man Emu (OME) by ARB is my first recommendation for most builds. Their BP-51 remote reservoir shocks are the benchmark for mid-range overland suspension — adjustable damping, 2.0-inch bore, and proven across 100,000+ miles of real-world testing. A full BP-51 kit for a 4Runner or Tacoma runs $1,800-$2,400 installed. Worth every cent.

Icon Vehicle Dynamics makes the best bolt-on IFS suspension for the money. Their Stage 5 kit for the Tacoma includes extended UCAs, 2.5-inch remote reservoir shocks, and rear add-a-leafs — everything you need for a capable 3-inch lift. Expect to pay $2,800-$3,500 for parts alone.

Bilstein 5100s are the entry point. They’re not glamorous, but a set of 5100s with OME coils is a legitimate $800-$1,200 upgrade that outperforms anything stock. Tight budget? Start here.

Tires: Your Only Contact With the Ground

Tires matter more than any other single component. More than your lift. More than your lockers. A capable tire on a modestly lifted rig will outperform an incapable tire on a fully built one, every time.

All-Terrain vs. Mud-Terrain: The Real Answer

For overlanding — as opposed to rock crawling or dedicated mud running — all-terrain (AT) tires are almost always the right call. They run quieter on highway, wear longer, and handle mixed terrain without the compromise that comes with aggressive mud-terrain (MT) tread. On pavement, a good AT tire loses maybe 5% in wet braking distance compared to a highway tire. An MT tire loses 15-20%. Over a 5,000-mile trip, that adds up.

The exception: if you’re running the Pacific Northwest in November, deep Baja sand, or any route where mud or loose terrain is the dominant surface, step up to an MT.

The Tires I Actually Recommend

BFGoodrich KO2 is the benchmark all-terrain tire. I’ve put over 60,000 miles on KO2s across multiple vehicles. They self-clean well in mud, handle rock without chunking, and last. A set of 285/70R17s runs about $1,400-$1,600 mounted and balanced. That’s the price of a tire that won’t strand you.

Falken Wildpeak AT3W is the best value AT tire on the market right now. Aggressive shoulder lugs, 3-peak mountain snowflake rating, and a tread compound that holds up in heat. At $180-$220 per tire in popular sizes, they undercut the KO2 by 20% with maybe a 10% performance gap. For a budget build, they’re the move.

Toyo Open Country ATIII is where I’d go for high-speed dirt road running — Baja-style terrain, washboard, fast gravel. The ATIII tracks better at speed than the KO2 and has a slightly quieter highway character. About the same price as the KO2.

For mud-terrain, the Nitto Trail Grappler is what I’d spec. It’s quieter than most MTs, carries a 50,000-mile tread warranty (rare for MT), and handles mixed terrain better than the BFG KM3. Expensive at $250-$300 per tire, but it’s the right tool if you need it.

Sizing: Don’t Go Bigger Than You Need

Every inch of additional tire diameter adds rotational mass, stresses your drivetrain, and cuts fuel economy. On a 2.5-inch lift, 285s (approximately 33 inches) are the sweet spot for most mid-size trucks and SUVs. Going to 35s on a 2.5-inch lift requires trimming on most platforms. Going to 37s requires 4+ inches of lift, extended UCAs, and often a differential drop — you’re now deep into a $4,000-$6,000 suspension project just to run the tires.

Run the biggest tire your lift supports without modification. Put the money toward recovery gear instead.

Recovery Systems: What Happens When It Goes Wrong

You will get stuck. Mud, sand, snow, a misjudged line on a shelf road — it happens to everyone. The question is whether you have the gear to get yourself out, or whether you’re waiting for a stranger with a strap.

The Non-Negotiable Recovery Kit

Before you spend a dollar on a winch, build a ground-level recovery kit. This gear handles 80% of recovery situations without electricity or another vehicle.

  • Kinetic recovery rope (KRR): Not a tow strap. A kinetic rope stores energy as it stretches, then releases it to jerk a stuck vehicle free. The Bubba Rope 30-foot 7/8-inch has a 28,600-pound breaking strength and handles most recovery scenarios for mid-size trucks. About $120.
  • Bow shackles: Minimum two, rated at 3/4-inch (4.75-ton WLL). I carry the Crosby G-209 3/4-inch screw pin shackle — forged steel, stamped with WLL, $15 each. Skip the unrated hardware store versions.
  • Hi-Lift Jack: The Hi-Lift HL484 48-inch is the standard. It’s a jack, a winch, a clamp, and a come-along. At 4.66 pounds of lift capacity and $90, it’s the most versatile tool in the kit. Hi-Lift HL484 It’s also dangerous if you don’t know how to use it — practice before you need it.
  • Traction boards: The MAXTRAX MKII are the gold standard at $350 a pair. The TRED Pro boards are a legitimate $180 alternative. Either one gets you out of sand, mud, or snow without another vehicle. I’ve used MAXTRAX to self-recover from deep Sonoran sand twice. They work.
  • Shovel: A full-size folding shovel, not a camp trowel. The Gerber Gorge Folding Shovel packs small and digs fast.

That kit — rope, shackles, jack, boards, shovel — runs $600-$800 and handles most situations. Build this before anything else.

Winches: When You Need the Big Gun

A winch is not a substitute for the kit above. It’s what you reach for when the kit isn’t enough — deep mud, a rollover, a vehicle over a ledge. It’s also the most expensive single recovery item, and the market is full of garbage.

The rule: winch at 1.5x your vehicle’s gross vehicle weight rating (GVWR). A 5,500-pound Tacoma needs a minimum 8,000-pound winch. Most builds run a 9,500- or 10,000-pound unit for margin.

Warn Zeon 10-S: The benchmark. Sealed housing, synthetic rope standard, 10,000-pound line pull, and Warn’s service network. At $1,200-$1,400, it’s not cheap. I’ve watched Warn winches run in conditions that killed three cheaper units on the same trip.

Warn VR EVO 10-S: The value play from the same brand. Same 10,000-pound rating, slightly less refined internals, but still a Warn. Runs $650-$750. For most overlanders who winch twice a year, this is the right call.

Smittybilt X2O 10K: The budget option at $450-$500. Waterproof, synthetic rope, wireless remote. I’ve used one — it works, but the motor runs hotter than the Warn under sustained load. For technical recoveries, step up. For weekend overlanding, it’s fine.

Whatever winch you buy, add a winch line dampener and a tree saver strap to your kit. The dampener absorbs energy if the line snaps. The tree saver protects anchor points and distributes load. Both run $30-$50 and neither is optional.

Synthetic Rope vs. Wire Cable

Synthetic rope. It’s lighter, safer when it snaps (drops instead of whipping), easier to handle with bare hands, and doesn’t develop the metal burrs that wire cable does over time. The only argument for wire cable is abrasion resistance in rocky terrain. Synthetic wins everywhere else.

Skid Plates: Protecting What’s Underneath

Your transfer case, oil pan, and fuel tank are the most vulnerable components on any overland rig. One rock strike on an unprotected transfer case ends a trip — or a vehicle. Skid plates are cheap insurance relative to what they protect.

What to Protect and What Material to Use

Priority order: transfer case, oil pan, fuel tank, transmission. Secondary: steering rack, front differential. On a tight budget, start with transfer case and oil pan. Those two cover 80% of the damage risk on rocky terrain.

Material matters. Stamped steel dents and stays dented, which creates clearance issues. 3/16-inch UHMW polyethylene is the best all-around choice — lighter than steel, self-lubricating (slides over rocks instead of catching), and absorbs impact without deforming. 1/4-inch aluminum is the premium option: stronger than UHMW, lighter than steel, and it dissipates heat better.

Cali Raised LED makes solid aluminum skid plates for Tacomas and 4Runners at $300-$500 per piece. Skid Row Offroad builds some of the best full-coverage systems for Toyota platforms — their full skid system for a 3rd-gen Tacoma runs about $1,200 and covers everything from the front crossmember to the fuel tank. Worth it if you’re running technical terrain regularly.

For budget builds, Rough Country makes adequate stamped steel skids at $150-$250 per piece. They’ll dent, but they’ll protect your drivetrain on moderate terrain.

Budget Tiers: What You Can Build at $5k, $15k, and $30k+

$5,000 Build: Capable and Honest

This budget gets you a rig that handles 80% of overland terrain without drama. It won’t win any Instagram contests, but it’ll get you home.

  • Suspension: Bilstein 5100 shocks + OME coils — $900-$1,200 installed
  • Tires: Falken Wildpeak AT3W 285/70R17, set of 5 — $1,100-$1,300 mounted
  • Recovery kit: KRR, shackles, Hi-Lift, TRED Pro boards, shovel — $600-$700
  • Skid plates: Rough Country transfer case + oil pan — $400-$500 installed
  • Remaining budget: spare tire carrier upgrade or basic lighting

This is a real overland rig. Build it, drive it, and stop reading forums about what you should have bought instead.

$15,000 Build: The Sweet Spot

At $15k, you’re building something genuinely capable across all moderate terrain and most technical routes. This is where I’d spend my own money for a dedicated overland vehicle.

  • Suspension: Icon Stage 5 kit (extended UCAs, 2.5 remote reservoir shocks, rear add-a-leafs) — $3,500-$4,500 installed
  • Tires: BFGoodrich KO2 285/75R17, set of 5 — $1,600-$1,800 mounted
  • Winch: Warn VR EVO 10-S with synthetic rope — $700-$800 installed on a quality bumper
  • Front bumper: ARB Summit or Expedition One — $1,200-$1,800 installed
  • Recovery kit: Full kit including MAXTRAX MKII — $800-$900
  • Skid plates: Skid Row Offroad full coverage system — $1,200-$1,500 installed
  • Lighting: Baja Designs Squadron Pro pods (pair) — $500-$600 installed
  • Remaining budget: RTT, drawer system, or communication gear

This rig runs the Mojave Road, the Dalton Highway, and the White Rim Trail without breaking a sweat.

$30,000+ Build: No Compromises

At this level, you’re building a purpose-specific vehicle. Every component is best-in-class. Communication, power management, and long-range capability are separate conversations — but here’s where the core build budget goes.

  • Suspension: ARB Old Man Emu BP-51 full kit with extended UCAs — $4,500-$6,000 installed
  • Tires: Nitto Trail Grappler 285/75R17 or 305/70R17, set of 5 — $2,000-$2,500 mounted
  • Winch: Warn Zeon 10-S — $1,400-$1,600 installed on a premium bumper
  • Front and rear bumpers: Expedition One or Metaltech — $3,500-$5,000 installed
  • Skid plates: Full aluminum coverage — $2,000-$2,500 installed
  • Recovery kit: Full professional kit including snatch block, tree saver, multiple shackles, MAXTRAX — $1,200-$1,500
  • Lighting: Baja Designs LP9 Pro light bar + pods — $1,500-$2,000 installed
  • Remaining budget: Rooftop tent, dual battery system, ARB fridge, Garmin inReach + radio

A $30k build done right is a vehicle you can drive to Alaska and back without a support crew. That’s the standard I hold it to.

The Order of Operations

Build in this sequence, regardless of budget. Tires first — highest impact per dollar of anything you’ll buy. Suspension second — it unlocks tire size and improves safety under load. Recovery gear third, because capability without recovery is just a more expensive way to get stuck. Skid plates fourth. Everything else after.

Don’t buy a winch before you have tires. Don’t buy a light bar before you have skid plates. Each layer builds on the one before it, and skipping ahead wastes money.

One More Thing: Communication and Navigation

A Garmin inReach Mini 2 is $350 and sends an SOS from anywhere on earth. A Midland MXT275 GMRS radio is $130 and gives you 15-mile line-of-sight communication with other vehicles in your group. Garmin inReach Mini 2 Both weigh almost nothing. Both have saved lives. Buy them before you buy a light bar.

Build the rig. Know the terrain. Carry the recovery gear.
